QAL CASE STUDY

Queensland Alumina Ltd Case Study: Using AutoPIPE to Solve Extreme Plant Problems
Queensland Alumina was designed in the 1960s by Kaiser Engineers (USA) using hand calculations before the luxury of having advanced, easy to use computer programs for modeling and analysis of any type of loading condition. Now operating for 40 years, QAL is committed to high standards of design and safety. The production of Alumina is handling raw bauxite, hot caustic soda and high pressure steam. Throw in many high pressure flash tanks and pump dynamic cycling conditions and it is a cocktail of the most extreme operating conditions in any plant. Over time, pump failures along with pipe support and structural damage have caused significant maintenance costs as well as loss of production revenue due to downtime.

Using AutoPIPE now for six years, the on-site design team has solved numerous design supporting and structural problems and saving millions in maintenance and lost revenue costs. Recognizing the importance of integrated structural and piping analysis to capture more accurate, realistic and safer engineered designs, they have now purchased STAAD.Pro for their structural design. This investment in combined Bentley piping and structural analysis tools has not only Page | 9

already paid for itself but allowed them to streamline their mechanical and structural engineering design process. What some users saying about AutoPIPE

GREATER NOIDA, India Map India 2008 Bentley Systems, Incorporated today announced that TCE Consulting Engineers Ltd., a leading international consulting engineering firm providing services and sustainable solutions for power, transportation, water, building, manufacturing, spatial planning, and the environment that is part of the Tata Group of Companies, has joined Bentleys Enterprise License Subscription (ELS) program. For example, TCE Consulting Engineers recently deployed Bentley WaterGEMS and HAMMER, which are included in our ELS, on a water distribution modeling and transient analysis project for the Bangalore Water Supply and Sewage Board. Other usages include AutoPIPE, Bentleys pipe analysis solution, for power and other projects. By using these solutions we can deliver projects on time and on budget, and win future assignments based on our proven capabilities and accomplishments.

Cerro Verde is a copper and molybdenum mine in Peru. The project was to design a fresh water system that would provide a seamless system to improve the water supply to the old plant and establish an efficient water supply system for the new primary sulfide plant. GMI was required to expedite the design for the procurement of all equipments and materials, and for the bid process for the installation contract. It also needed to limit impact to existing operations. Using Bentley technology, GMI was able to perform the special calculations required for the project. For example, HAMMER performed calculation that allowed GMI to recommend device protections to avoid transient events and assure normal operation. In addition, Bentley AutoPIPE performed piping stress analysis to determine required pipe sizing, supports, and anchors.

TECHNOTES 1. Ever wondered what the load sequencing is all about? View Load_Sequencing.pdf in AutoPIPE program folder or click here

2. How to copy AutoCAD or Microstation XY or XYZ coordinates into AutoPIPE V8i? a) Export the coordinates out to comma delimited format (csv) or XLS then open in Excel. http://www.cadforum.cz/cadforum_en/qaID.asp?tip=6289 http://www.la-solutions.co.uk/content/FlexiTable.htm b) Define a new model in AutoPIPE e.g. 8 pipe with 1- points @ 1 spacing

Page | 19

c) Then copy the XYZ coordinates and paste into AutoPIPE Point Grid Only the 1st cell under Global X needs to be selected in the Point Grid Note: This method also works to copy/paste point offsets instead of absolute coordinates. MS Excel

Hint: Use the Apply Offset option = checked, from right click menu in the Point menu.

What are Unconservative Intermediate stresses? Do you know that AutoPIPE is the only pipe stress program to automatically calculate intermediate stresses along the pipe and around bends? This can result in typically 5-15% higher stresses. In other programs, you have to define additional node points in the model. But where do you define them and most often not possible around bends or elbows? Tools > Model Options > Result

Page | 21

6. Several popular discussion questions: Q1: Why are the anchor reactions so large for an open pipe segment?

Answer: Remember there is no such thing as open pipe with pressure. The pipe is assumed closed at both ends, just like a pressure vessel. The axial deformation changes with pipe length, but axial force does not and is dependent on: a) Extension due Pressure cap force (P*Ai) b) Shortening from diameter increase due to Poisson effect The end anchors take the axial force of 16400 lbs, while intermediate supports and anchors have no such force. The reason is that the intermediate anchor reaction force cancels out. Click Here to view this example and mathcad anchor calculations

Q2: Do we have to check thermal range stresses e.g. T1-T2 when checking against ASME codes B31.3 or B31.1? Answer: As per ASME B31.3-2004 section 319.2.3 and B31.1-2004 section 119.2 you would need to consider all possible operating scenarios. Ambient is your installation temperature in AutoPIPE. The following Operating ranges should be considered as valid operating scenarios Installation to maximum (Amb to T1) Installation to minimum (Amb to T2) Page | 22

Maximum to Minimum (T1 to T2)

That is if (T1 to T2) is a valid operation thermal cycle where the temperature goes from extreme hot to extreme cold then (T1 to T2) should be checked, otherwise it should not. The option "Number of thermal ranges = 0" under Tools/Model Options/Results removes printing of thermal ranges Also if "Include Maximum Range combination" option is selected, the program will automatically create a special code combination called "Max Range" that stores the results of the maximum thermal range stress case, e.g. T1 to T3, including thermal ranges from ambient temperature, e.g. Ambient to T1. This option is useful to view the maximum expansion stress only due to the worst thermal range loading than having to manually check each thermal range stress.

Q3: Flexible joint asks for axial stiffness and it assumes it along x-axis, why? Answer: In the flexible joint dialog, axial stiffness refers to local Xaxis while shear Y and Z are local Y and Z axes. You can find out about Local pipe axes from the online help Reference>Results Interpretation> Straight Pipe Forces and Moments: Local Option and these are used when showing local forces and moments, but here is a summary: Local X-axis: along segment direction Local Y-axis: in vertical plane and normal local-X. For vertical pipe it is Global Z. Click Here to view local coordinate axis system
