Hence, the organization study at Kalyx Plasti-Pack makes an attempt to understand
the plastic industry in general and Kalyx Plasti-Pack, Kannur in specific

This study makes an attempt to understand the plastic industry in general and the

The study also provides suggestion for improvement and development of plastic

Primary and secondary data have been used for the study.
In order to collect the Primary data, discussion were conducted with managers of
concern department, office staff, direct observation and informal talk with workers of
the organization.
The Secondary data was collected from annual reports, manuals, reports from
various departments and also from authentic websites.

The Plastic Industry in India has made significant achievements ever since it made a
modest but promising beginning by commencing product of Polystyrene in l957.

molding, extrusion, and finally calendaring.

etc.

DEPARTMENTS
MERCHANDISING DEPARTMENT
Merchandise means goods and merchandising means a promotion of sale of goods.
Merchandising section of an export house dealing in plastic textile is the centre stage of all
the activities taking place in the organization relating to sale of the products manufactured
by them
In Kalyx the merchandising department is considered to be starting point for the smooth
functioning of all other department. Entire function of Kalyx depends upon this department.
This department enquiry from the customers and do the follow up function to deliver the
final product to the customers,

FUNCTIONS OF MERCHANDISING DEPARTMENT


Function or merchandising department begins with acceptance of liquid from the dealers or
customers enquiries are received mainly through e-mail, couriers etc. It contains information
regarding the product required by the customers. The merchandising department in
consultation with executive directors discuss about the enquiry.
If the cold tray specified by the dealer is not there in their hand they have to design and
develop new mold tray. So before developing, designer estimate the cost and send to
production in charge for cost analysis. Production in charge prepare cost sheet and arrives at
the total cost of producing one unit and inform the merchandising department and the
merchandising gives this details to the executive directors for adding the profit margin. The
merchandising department than quotes the maximum price and send it to the customer for
acceptance. In most cases there arises a bargaining between the company and the customer
and finally the price acceptable by both parties are fixed.
After Fixing the price acceptable by both the parties the customers send the confirmed order
sheet containing the details regarding the products like the quantity , delivery time , mode of
shipment ,terms of payments etc, to merchandise department . After receiving the order, the
department informs the production in charge about the customer in need and develops the
sample to meet the requirements,Merchandising department have to deliver they sample
produced by production in charge to the buying house for their order to get confirm.

department to start their production.

Kalyx Plasti-Pack Provides Engineering and manufacturing Services for Plastic Packaging as
well as Custom Thermoformed items like Clamshells, Blister Packs, Trays and Filler

FUNCTIONS OF PRODUCTION DEPARTMENT


PRODUCTION PLANNING
Production department has to plan and take decision regarding each and every step in
production process in order to meet the customer requirements,
Production planning functions performed in Kalyx is:
a) To analyze materials to be used
The first function is to determine which raw material to he used to meet the customer
requirements .POP should be used if the product should be pure white,
b) To select the mould tray
The second function is to select the mould tray according to design specified by the
customer.
Based on this they inform the production department to procure material to start production.

PRODUCTION PROCESS
Production process consist of two' to processes mainly extrusion process and Thermo
forming.
These processes ire briefly described as follows:
SHEET EXTRUSION PROCESS
Thermoplastic sheet can be manufactured by extrusion, calendaring or casting. Sheet
extrusion is a process whereby thermoplastic resin, usually in pellet form, is transformed into
roll or sheet. This is achieved by a combination of heat and pressure. Resin is fed into a sheet
extruder, where it is plasticized into a melt. The extruder, consisting of a heated barrel with an
internal rotating screw, pumps the melted resin into a fat sheet die, which sizes the sheet
(thickness and width). The sheet exits the die in a semi-viscous state and travels through a
series water-cooled rolls. The haul off equipment has to be designed so it does not distort the
sheet while it cools. With some materials such as polystyrene or polypropylene a series of
polishing rolls may also be used to produce sheet with a high gloss finish.

Extrusion Process

This diagram above shows a normal direct extrusion process. Plastic materials in the form of
granules and pallets are fed into the hopper which falls onto the extrusion screw. The screw
which turns inside the heated barrel conveys the plastics towards the die.
The plastic material is melted using external heat source and heat generated by fiction within,
the barrel, The screw moves the molten plastic until it exits through a hole at the end of the
barrel which has a die attached to it. The die imparts a shape onto the molten plastic which is
immediately cooled in a eater tank to solidify the plastic. Auxiliary equipment like Caterpillar
Roller is used to pull the part way from the extruder in a continuous flow. Final equipment is
installed at the end of the line to either coat-oil the parts at a specific length or to wind-up
(coil) the parts into rolls.
THERMOFORMING:
Thermoforming is the process of heating a sheet plastic in an oven to a specific
forming temperature, then removing it from the oven, sealing it around a mold, and applying
vacuum and/or pressure to cause the plastic to form and take on the shape of the mold. Once
cooled, it may be removed from the mold, and the process is repeated with the next sheet.
Only thermoplastics sheet can be processed by this method.

1. DESIGN A MOLD
Molds are typically designed using a CAD software tool. The mold needs to meet specific
criteria, which allows the part to be formed correctly, and to be removed easily from the
mold. Typically, the material to be formed is also selected at this time, as characteristics of
the material will affect the design of the mold. Typical materials are ABS, Styrene, PETG,
Lexan, or Acrylic, to name a few.
2. CREATE THE MOLD
Typically, molds are machined using a CNC router, directly from the CAD design. Molds can
be made from a variety of materials, depending on the expected service life of the mold, and
other various requirements. Typical materials used for molds are flow or medium-density
board, aluminum, or other composites. While molds used for injection molding are typically
made of steel and are very expensive, thermoforming molds are far more economical.
3. FORM THE PART
Once the mold has been created, you're ready to form parts. This involves installing the mold,
and programming the thermoforming machine to the desired characteristics, such as oven
temperature and heating time. Then, a plastic sheet is placed into the oven and heated,
thermoforming process is carried on. Initial parts are carefully inspected to ensure that it is
formed cleanly and to specification.
The decision to use a positive mold or a negative mold depends on the shape of the part,
where tolerances are important, surface finish, mechanical requirements of the finished part,
and many other factors. With a positive mold, the plastic is stretched over the mold, and then
vacuum is applied to draw the plastic down onto the surprise of the mold, With a negative
mold, the plastic; is draw down into a cavity by the vacuum.

THERMOFORMING PROCESS
Thermoforming describes the process of heating a thermoplastic sheet to its softening point,
stretching it over or into a single-sided mold, and holding it ire place while it cools and
solidifies into the desired shape, The therrnerplastic sheet is clamped into a holding device
and heated by an oven using either convection or radiant heat until it is softened, The sheet is
them held horizontally over : mold and pressed into or stretched over the mold using vacuum
pressure, air pressure, or mechanical force. The softened sheet confirms to the shape of the
mold and is held in place until it cools. The excess material is then trimmed red away and the
f tined part is released, Excess material can be reground, mixed with unused plastic, and
reformed into thermoplastic sheets.
Thermoforming is commonly used for rood packaging, but has many applications from
plastic toys to aircraft windscreens to cafeteria trays. Thin-gauge (less than 0.060) sheets are
mostly used for rigid or disposable packaging.

PACKING
As a complete Packaging solutions provider Kalyx have machines needed in packing
operations. This includes products to close and seal the packaging, dispense different sort of
filling and systems to monitor product handling during transport. Kalyx covers the whole
spectrum of products from standard tapes to complex machinery for sealing boxes.
Kalyx also provides manual tools that improve handling and reduces noise in the packing
area. The finished products are now packed into boxes for transportation to the end customer.

RECYCLING
In industry there is a growing move towards move towards reuse and reprocessing of plastics
for economic, as well as environmental reasons ,with many praiseworthy examples of
companies developing technologies and strategies for recycling of plastics.
Thermoplastics composites have some advantage for recycling especially that they can be
reshaped upon heating .In addition, the approaches used for recycling themoset composites,
also apply to thermoplastic composites. As for thermoset composites, the composite is
generally ground to smaller fragments for subsequent recycling process more difficult
requiring more powerful mills and cutters.

In Kalyx plasti-pack the purchase department conies under supervision of purchase in charge,
support by purchase assistants.

PURCHASE PROCEDURE
The purchase procedure of firm is given below.
Receiving purchase requisition
The purchase department will initiate to purchase material only after receiving a purchase
requisition. This serves as documentary evidence and a record of purchase. It contains
particular of description of materials date by which materials are required. Requirement
orders are sent by the production department for items like PVC sheet. POP. PP etc. These are
to be approved by the managing director.

Inviting tenders and quotations


Generally the purchase department maintains a list of suppliers for every type of materials.
Enquires are sent to the suppliers to Spicer the requirements of the material and also the
quantity required samples, specification and other technical details.
Selecting the suppliers
On receipt of quotations a competitive statement or all quotation received is prepared to know
the lowest price quotation. Quotations recovered per supplier are clubbed together and the
last is selected.
Placing Purchase order
After selecting the suppliers, an order for purchase is placed. The purchase order is issued to
recommend- Suppliers according to orders No taken from register. Purchase order contains
information regarding name and address of purchaser supplier. quantity required.
Receiving of materials
The receiving and inspection of material is entrusted to the storekeeper. As soon as the
material is received it is checked C or quality and quantity .The Kalvx purchase only those
materials which contains quality test certified.
Inspection of materials
The quality sin and quality size and quantity accepted and rejected for materials purchased. 1
f the quality and specification are approved) by the checking authority than invoice is kept in
stores by signing stores management.
Checking the in rice and making payment
This is the last step in purchase procedure. Generally the suppliers send an invoice in respect
of material supplied. It contain details regarding materials supplied and amount to be paid for
it.

In Kalyx plastic- pack the stores department come under the supervision of stores. in charge,
supported by stores assistants. The main functions of the stores is to keep all the materials
purchased in a properly and orderly manner and to release the same as and when required by
other department for production process. Thus the main duly of stores in charge is to have a
proper and effective control over all the materials at the time of acceptance and release. To
meet their purpose the stores department have proper record of all the materials in the stores.

FUNCTIONS OF STORES
1. Receipt of materials
Store department undertake stores or materials to be received by means of a copy of invoice.
Materials received are too totaled a against invoice in terms of quality and specifications.
The department which has asked for the items is intimated along the material. Accepted
material is entered into store register. In case of any g d defects in the good received. Stores
department informs the save to the purchase department and steps are taken to return the
goods. They also prepare delete note for the value of the goods returned and inform accounts
department to pass necessary entries, Monthly 640 bags of POP, PP are received in Kalvx and
vary on basis of demand.
2. Storage of materials
Materials are stored in racks with approximate code number. The last years items are
department on top and current entries are on corner racks. The sheets which are directly
purchased are kept in stores floor.
a. Issues of material
The accepted materials are used only against the seep while receiving the, material, the
receiving personal must acknowledge the receipt. The stores personnel counter signs the step
and envies are made in the store register to monitor the stores on the last day or each month,
stock of all the items in the stores are prepared and a report on the same is submitted to the
manager.

There are no trade unions in this company. But if the workers have any problem they can
inform the management with the help of general manager and with conservation with one
another they will find solution. It is noted that there has not been any strike in this company,
as workers are also given an opportunity to handle almost all the decisions, job rotation are
done in Kalyx once in a year.

WELFARE ACTIVITIES
The workers are also entitled to many other benefits like ESI, PF, Festival and travelling
allowances. To the company constitutes 4.75% and the workers contribute 1.75%. To PF both
workers and company constitute 12% of the salary. 19% bonus was given last year during
onam and ramzan.
