The compressors are built according to valid regulations


and are state-of-the-art. Particular emphasis has been
given to the users' safety.

Residual hazards
Certain residual hazards from the compressors are
unavoidable.
All persons working on these units must therefore read
the Operating Instructions carefully!
Absolute validity have:
specific safety regulations and standards
(e. g. EN 378, EN 60204 and EN 60335),
generally acknowledged safety standards,
EU directives,
national regulations.

General safety references


Warning!
The compressor is under pressure with a holding
charge to a pressure of 0.5 to 2 bar above
atmospheric pressure.
Incorrect handling may cause injury to skin and
eyes.
Wear safety goggles while working on compressor.
Do not open connections before pressure has
been released.

Caution!
During operation surface temperatures
exceeding 60C or below 0C can be reached.
Serious burnings possible.
Lock and mark accessible sectors.
Before working on the compressor:
Switch off and let cool down.

For any working at the compressor after the plant has


been commissioned:
Warning!
Compressor is under pressure!
In case of inproper handling serious injuries are
possible.
Release the pressure in the compressor!
Wear safety goggles!

2.6 Compressors data for previous models

Comments
In the following chapter the technical data of the pre-
vious models (Octagon and .2-Generation) is shown.
Since the models of the NEW ECOLINE series have
been only slightly changed, only the technical data
of the previous models is shown. The drawings are
almost identical to the corresponding types of the
NEW ECOLINE series (see comparative table on pages
106-108).
There are some dimensional changes in the shut-off
valves for BE5 & BE6 series compared to previous
models. All other dimensions remain unchanged.

3.1 Wiring diagrams in terminal box

Attention!
Compressor is fitted with electronic protection device!
Electrical connection according to wiring diagram.
Follow advices in operating instructions!
In case of tripping of the protection device there is a
thermal overload:
Check cause and eliminate before restart!

Attention!
PTC and B1-B2 connections of motor protection
device must not come in contact with the control
and supply voltages!

Operation with integrated frequency inverter


(VARISPEED):
Follow advices in operating instructions for com-
pressor and frequency inverter.
Connect and control frequency inverter according to
operating instructions.
Electrical connection to L1/L2/L3
Electrical supply of compressor from inverter. Direct
connection of the compressor to supply voltage only
for emergency operation.
For emergency operation use bridges for Y con-
nection in terminal box (see page 132 - 134).

Motor code for semi-hermetic


reciprocating compressors
In consideration of the various power supply systems
BITZER offers motors with different operating voltages
and frequencies for all semi-hermetic reciprocating
compressors.
In the following tables the available operating voltages
for the specific compressor groups are listed. To iden-
tify the operating voltages and the motor connection,
BITZER adds the motor code to the compressor name.

Electrical wiring

General recommendations
Compressor and electrical accessories are in accor-
dance with the EC Low Voltage Directive 73/23/EEC
(CE 96).
The electrical installation is to be carried out according
to the wiring diagram. Observe the safety standards
EN 60204, IEC 60364 and national safety regulations.
Attention!
! Danger of short circuit caused by condensing
water in the terminal box!
Use standard cable bushings only and ensure
proper sealing when mounting.

Check electrical cable connections on tight fitting.

For the dimensions of the motor contactors, cables

4.1 Oil monitoring (Delta-PII, OLC-K1)

Differential oil pressure switch Delta-PII for


semi-hermetic and open-drive BITZER
reciprocating compressors with oil pump

Technical features
The differential oil pressure switch Delta-PII consists
of two parts: a sensor unit and an electronic unit
The sensor unit is screwed directly into the pump
housing of the compressor (bearing cover). It
contains a switching element which is connected by
channels with the suction and discharge pressure of
the oil pump. Therefore external tubes and flare
connections are omitted.
The electronic unit is not in direct contact with the
oil circuit. It is screwed into the sensor unit. Thus,
the mounting and dismantling is possible without
intervention into the refrigeration circuit. An external
control module is not required.
The red LED at front end of the electronic unit
signals the operating condition of Delta-PII while
compressor is running.

The Delta-PII is optionally available as a pure switch-


ing device (with REED contact) e. g. for PLC con-
trol. Time delay must then be integrated into
the control logic.

Function

Compressor start
The oil pressure monitoring is activated when supply
voltage is applied via an auxiliary contact of the motor
contactor K1 (operating recognition, see also schematic
wiring diagram). The LED at the front end of the elec-
tronic unit immediately signals an insufficient differen-
tial oil pressure.

Operation
Once the preset value has been reached, this LED
extinguishes. The output contact remains closed if the
differential oil pressure reaches or exceeds the preset
value.

Differential oil pressure below preset value


If the differential oil pressure remains or drops below
the preset value for longer than the time delay (approx.
90 s), the output contact opens. The Delta-PII locks out
and shuts off the compressor. The signal lamp H2 and
the LED at the protection device both stay on until
Delta-PII has been reset.
Shorter times of insufficient oil pressure are also recog-
nised by the internal microprocessor. They also lead to

a compressor shut-off after a correspondingly extend-


ed time delay (time integration).

Manual reset
Interrupt power supply (L/N) for at least 5 seconds (reset
button S3, see schematic wiring diagram, page 147).

Fault of Delta-PII
In case the supply voltage is too low or if the electronic
unit is not completely mounted, the Delta-PII locks out.
The LED at at the front end of the electronic unit is
flashing.

LED indications

The signal lamp H2 is also on.
LED is flashing:
fault of Delta-PII
LED is off:
sufficient oil supply

Electrical connection
Connect Delta-PII according to schematic wiring dia-
gram. Mount reset buttons S2 and S3 into switchboard.
The following schematic wiring diagram applies to part
winding start. For direct start K2, K1T and Y1 can be
omitted.

Replacing Delta-P by Delta-PII


The differential oil pressure swith Delta-PII has more
functions than the previous Delta-P. If, however, Delta-P
is replaced by Delta-PII in an existing system without
taking advantage of the additional functions of the new
device, Delta-PII must be wired in the following way:

Technical features
The OLC-K1 is an opto-electronic oil sensor for con-
tactless monitoring of the oil supply by means of
infrared light. It consists of two parts: a prism unit and
an opto-electronic unit.
The prism unit is screwed into the bearing cover
directly at the oil supply areas for the bearings.
The opto-electronic unit is not in direct contact with
the oil circuit. It is screwed into the prism unit and
integrated into the control circuit of the plant. An
external control module is not required.

In contrast to the protection device INT265, the


OLC-K1 is additionally equipped with operating
recognition. Thus, the electrical connection is
simplified.

If the lack of oil takes longer than the delay time, the
compressor is shut off.
Delay time:
after compressor start 90 s
in operation 5 s
The OLC-K1 then opens the output contact and locks
out electronically: The control voltage to the compressor
contactor is interrupted. The red LED at the face side
of the opto-electronic unit lights up (figure 1) as well as
the signal lamp H2.

Reset
The OLC-K1 can be manually reset by pressing the
reset button. This reset button (S3) has to be mounted
into the swich board. (Connection see schematic wiring
diagram).
Before resetting, determine the reason for the oil
supply problem and fix it.
Interrupt supply voltage (L/N) for at least 5 seconds.

4.2 Crankcase heater

General
During the shut-off periods a high amount of refrigerant
can be dissolved in the crankcase oil depending on
system type and refrigerant charge. The consequences
are increased oil carry over, liquid slugging and
reduced lubricity during the next start. In critical cases
the compressor might fail.
The operation of a crankcase heater keeps the dilution
of the refrigerant down on a level which gives no cause
for concern in most cases.
The heating is particularly important under the following
conditions:
in case the oil temperature (crankcase) drops to a
value which is less than 15 .. 20 K above the tempe-
rature of the evaporator (saturation temperature)
e. g. during longer shut-off periods.
in case of temperatures of less than 10C at the
location of the compressor.

Mounting
The heaters are mounted in a bore in the bottom part
of the housing or with a heater sleeve directly into the
crankcase oil. So the heater can be replaced without
intervention into the refrigeration circuit.
If a heater is to be replaced:
Open heater circuit first.
If the heater sleeve is removed or a heater is to be
replaced, which is mounted without a heater sleeve:

Warning!
Compressor can be under pressure!
Severe injuries possible.
Wear safety goggles!
Switch off system and close shut-off valves at
compressor. Pump-off refrigerant and drain oil.
Open heater circuit.

Mounting
Remove plastic plug.
Replacement:
Remove sealing plug. Take out heater.
Fill the enclosed heat transfer paste into heater
sleeve.
Fit the heating element completely into heater sleeve.
Insert the rubber plug of the heater up to the stopper
edge. This plug fits very tightly.
The rubber plug assures a safe fit.

Function
The start unloader basically consists of a by-pass
device which is controlled by a solenoid valve.
For part winding and star-delta start this solenoid valve
is connected with the first part winding contactor or
the star contactor respectively. It is open for a short
time during the starting phase (part winding 0.5 s, star-
delta 1 .. 2 s). So an equalization occurs for a short
time between the high and low pressure sides: The
compressor starts unloaded. A check valve has to be
built into the discharge gas line. This prevents that dis-
charge gas flows back from the condenser during the
pressure equalization.

Unloaded start
The solenoid coil (1) is energized. With the aid of a
servo valve the control piston (2) is raised and the
bypass port is opened. The gas passes directly from
the discharge gas to the suction gas chamber.

Normal operation
At normal operation the solenoid coil is de-energized.
The by-pass port in the cylinder head is closed.

Check valve in discharge gas line


For operation with start unloading a check valve (6) is
required in the discharge gas line. It prevents the dis-
charge gas to flow back from the condenser and
should be selected according to the individual operat-
ing conditions.

Discharge gas temperature sensor


Thermical protection of the compressor against possi-
ble malfunction of the start unloading and / or against
exceeding of the thermal application limit.

Even in part winding start mode a very high torque is
achieved by the special motor winding configuration.
Therefore start unloading is not required with these
compressors.

Control principle
The CRII system for capacity control based on the
principle of blocked suction. Hereby the suction-side
gas flow to the individual cylinder bank is blocked by
means of a control piston (see fig.).

Full-load operation
In full-load operation the compressor delivers on all
cylinders. The solenoid coil (1) is de-energized. The gas
ports in the valve plate and cylinder head are opened.

Part-load operation
In part-load operation the refrigerant gas flow of the
switched off cylinder bank is blocked. The solenoid coil
(1) is energized, the suction port in the corresponding
cylinder head is shut off by means of a control piston.

Application limits with part-load operation

The CRII system is capable of regulating the capacity


of a completely equipped compressor virtually stepless
between 100% and 10% of residual capacity. Tandem
compressors can be regulated down to 5% of the
residual capacity.
The following application limits represent the residual
capacities 66%, 50%, 33% and 10%. Any optional
operating point can be checked using the BITZER
Software.
During CRII operation thermal load of the compressor
rises due to:
reduced refrigerant mass flow,
reduced motor cooling and
electrical and mechanical losses.
Therefore the application ranges of the capacity
controlled compressors are restricted to some extent.

Application limits
always refer to the nominal voltage of the
compressor,
are also valid for the corresponding
tandem comressor.
Application limits for 8GE-50(Y) and
8FE-70(Y) upon request.
Minimum residual capacity 50%
(max. two CRII capacity contollers)

Additional cooling with part-load operation


To ways of additional cooling are possible
(application ranges see application limits):

Additional fan
Additional fans are available for all compressor types
upon request. Mounting positions, dimensions and
technical data see KT-140.
The compressor might also be located in the condenser
air flow. For a cooling effect equal to additional fan the
air velocity must be at least 3 m/s.

Air-cooled units
The unit fans can be equipped with a speed contoller.
The air flow must be controlled in such a way that a
sufficient cooling of the compressor is always guaran-
teed.

Subsequent mounting
The capacity control can be retrofitted on 4FES-3(Y) to
8FE-70(Y) as a complete kit. Arrangement see KT-101,
chapter 3, fig. 4.
The previous compressors (4FC-3.2 to 8FC-70.2) can
also be equipped with this system on the cylinder banks
intended for this purpose (refer to KT-101).

Fitting of a capacity control


may require additional cooling
of the compressor.

The standard cylinder head must be replaced by a CRII


cylinder head. It can only be retrofitted as a complete
kit.

Warning!
Compressor is under pressure! In case of inproper
handling severe injuries are possible.
Release the pressure in the compressor!
Wear safety goggles!

Remove the screws from the cylinder head.


Dismantle cylinder head and seal.
Check the sealing surface on valve plate
and clean it if necessary.
Install a new seal and CRII cylinder head.
Use the new screws and tighten them crosswise.
Screw tightening torques:
80 Nm for each screw.

capacity control. It is supplied either completely fitted or in
kit form for retrofit. Subsequent mounting see chapter 8.

Function of capacity regulator


The BITZER capacity control is based on the principle
of suction shut-off. Hereby the suction-side gas flow to
the individual cylinder bank is shut off by means of a
control piston.

Full-load operation
In full-load operation the compressor delivers on all
cylinders. The solenoid coil (1) is de-energized. The gas
ports in the valve plate and cylinder head are opened.

Part-load operation
In part-load operation the pistons of the switched-off
cylinder bank run idle without gas pressure. The solenoid
coil (1) is energized, the suction port in the corresponding
cylinder head is shut off by means of a servo valve.

Application limits with part-load operation

Semi-hermetic compressors
With capacity regulator operation the temperature level
rises due to:
reduced refrigerant mass flow,
reduced motor cooling and
electrical and mechanical losses.
Therefore the application ranges of the capacity
controlled compressors are restricted to some extent.

Application limits
always refer to the nominal voltage of the
compressor,
are also valid for the corresponding tandem
comressor.
For 8GC-50.2(Y) and 8FC-70.2(Y) upon request.

4.6 Additional cooling

General
It may be necessary to provide supplementary cooling
for the compressor when subjected to high thermal
load (refer to application limits in brochures and
BITZER Software).

Additional fan
This cooling method can be used universally. It offers a
uniform cooling effect and its performance can be
monitored easily (by means of electrical protection). The
fan is usually electrically connected in parallel to the
compressor. If the compressor is located in the air
stream of the condenser fan (at least 3 m/s), it is not
necessary to install an auxiliary fan.

NH3 compressors require water cooled cylinder


heads for additional cooling (standard version,
additional fan can only be used under restriction
and after consultation with BITZER).

Cooling water temperature


Inlet:
The cooling water for the cylinder heads should prefer-
ably be supplied from the already warmed up cooling
water of the condenser.

Outlet:
The cooling water temperature must not exceed
50C. Adequate heat transfer is normally achieved
when the inlet / outlet water temperature difference
is between 5 and 10 K or with a water volume fIow
of approx. 150 l/h.

Compressor standstill
When the compressor is off, the cooling water supply
to the cylinder heads must be interrupted (e. g. water
regulator, solenoid valve) to avoid condensation of
refrigerant back into the cylinder head.

Flexible pipe elements


If the compressor is flexibly mounted, the use of flexible
pipe elements is recommended (see page 228).

5.2 The temperature glide

General characteristics of zeotropic blends


As opposed to azeotropic blends (e.g. R502, R507A),
which behave as single substance refrigerants with
regard to evaporation and condensing processes, the
phase change with zeotropic fluids occurs in a "gli-
ding" form over a certain range of temperature.
This "temperature glide" can be more or less pronoun-
ced, it is mainly dependent upon the boiling points and
the percentage proportions of the individual compo-
nents. Certain supplementary definitions are also being
used, depending on the effective values, such as "near-
azeotrope" or "semi-azeotrope" for less than 1 K glide.
This means in practice already a small increase in tem-
perature in the evaporation phase and a reduction
during condensing. In other words, based on a certain
pressure the resulting saturation temperatures differ in
the liquid and vapour phases (see page 223).
To enable a comparison with single substance refriger-
ants, the evaporating and condensing temperatures
have been mostly defined as mean values. As a conse-
quence the measured subcooling and superheating
conditions (based on mean values) are unreal. The
effective result related to dew and bubble tempera-
ture is less in each case.

to 7 K) and the quality of the refrigerant after the liquid

With regard to a uniform and easily comprehensible


definition of the rated compressor capacity, the revised
standards EN12900 and ARI540 are applied. Evaporat-
ing and condensing temperatures refer to saturated
conditions (dew points).
Evaporating temperature according to point A
(see page 233).
Condensing temperature according to point B
(see page 233).
Also in this case the assessment of the effective super-
heating and subcooling temperatures will be simplified.
It must however be considered that the actual refriger-
ation capacity of the system can be higher than the
rated compressor capacity. This is partly due to an
effectively lower temperature at the evaporator inlet.
Further conditions/recommendations concerning the
practical handling of blends must also be considered:

The plant always has to be charged with liquid refri-


gerant. When vapour is taken from the charging
cylinder shifts in concentrations may occur.
Since all blends contain at least one flammable
component, the entry of air into the system must be
avoided. A critical shift of the ignition point can
occur under high pressure and evacuating when a
high proportion of air is present.

The use of blends with a significant temperature


glide is not recommended for plants with flooded
evaporators. A large concentration shift is to be
expected in this type of evaporator, and as a result
also in the circulating refrigerant mass flow.

Compressor installation

Place of installation
Install the compressor horizontally.
For operation under extreme conditions (e. g. aggres-
sive or corrosive atmospheres, low ambient tempera-
tures etc.) suitable measures must be taken. Consulta-
tion with BITZER is recommended.

Anti-vibration mountings
The compressor can be rigidly mounted, if no danger
of breakage due to vibration exists in the associated
pipeline system. For compressors 2KES-05(Y) ..
4CES-9(Y) put a washer between each compressor
foot and frame (part No. 313 095-01).
Otherwise the compressor must be fixed on anti-vibra-
tion mountings (page 239). This is particulary required
with mounting on shell and tube heat exchangers:
Attention!
! Do not mount the compressor solidly onto the
heat exchanger.
Damage of the heat exchanger is possible
(vibration fractures).

Mounting of discharge line and suction line:


Mount compressors either flexible on damper
elements or rigid. In this position (operating mode)
suction and discharge tubes must be connected
stress-free.

Transport locks for units


When complete units are delivered the anti-vibration
mountings are locked to prevent transport damages.
These locks must necessarily be removed resp.
loosened after installation. (See Page 239).

Remove the red coloured transport locks .
Retighten the fixing screws or nuts & .

Anti-vibration mounting type II


Before transport:
Tighten the self-locking nut until the baseplate of
the compressor rests on the guide sleeve .

6.3 Special recommendations for safe compressor


and plant operation

Analyses show that the vast majority of compressor


failures occur due to inadmissible operating conditions.
This is especially true for failures deriving from lack of
lubrication:
Expansion valve operation pay attention to the
manufacturers guidelines!
Correct position and fixation of the temperature
bulb at the suction line. When using a heat
exchanger, place bulb behind evaporator, as
usual in no case behind the internal heat
exchanger if there is one.
Sufficient superheat.
Stable operation at all operating and load condi-
tions (also part load, summer / winter operation).
Bubble-free refrigerant at expansion valve.
Avoid refrigerant migration (high pressure to low
pressure side) during longer shut-off periods.
Application of a crankcase heater.
Pump down system (especially if evaporator can
get warmer than suction line or compressor).
Automatic sequence change for systems with
multiple refrigerant circuits.

6.4 Vibrations

Vibrations on the high pressure side


Vibrations on the high pressure side of refrigeration
systems are mainly caused by:
Pulsations
Structure-borne vibrations
Frame design / basement

Pulsations
Pulsations (longitidunal gas vibrations on the high pres-
sure side) are created by the discharge process of the
gas out of the cylinders. Their amplitude and frequency
depend on:
Compressor speed
Number of cylinders
Cylinder alignment
Refrigerant properties (Pressure, temperature and
sonic speed)
Critical discharge gas vibrations can be found if the fre-
quency of the oscillating gas column in a straight disch-
arge tube section gets into resonance with the natural
frequency of the pipework. In the worst case this could
result in a fracture of the piping.
The length of the pipe segment with a resonance fre-
quency corresponding to the natural frequency of the
gas flow is designated as "critical pipe length".
Calculation of the critical pipe length for our com-
pressors is possible upon request after submittal
of refrigerant and the operating conditions.

Influence of the refrigerant on the pulsation behavior


The pulsation behavior depends to a great extend on the
refrigerant properties (gas forces, pressure levels, sonic
speed). Especially in retrofit cases the pulsation effects
of different refrigerants can become apparent. For
instance R404A / R507A shows a significantly higher
tendency for discharge gas pulsations in comparison to
R22 due to the higher pressure levels, higher gas densi-
ties and lower sonic speed.
The changeover from R22 to R134a is relatively uncom-
plicated in terms of pulsation due to the low pressure
levels and density of R134a.
With the NEW ECOLINE series BITZER has introduced
New modified cylinder heads which contributed to a sig-
nificant reduction of pulsation effects, especially with
regard to R404A / R507A.

Structure-borne vibrations
Structure-borne vibrations are caused by unsteady
rotations and reaction forces at the compressors
mounting. Main cause are mass-forces of the com-
pressors crank drive.

Frame design / basement


In general there are two methods for the installation of
semi-hermetic reciprocating compressors to realize a
vibration optimized frame or base construction.

Soft installation (more common for single compressor


systems)
Compressors that are installed on soft damper systems
(e.g. spring dampers) show deflection movements
during the compressor start and shut-off. The soft
mounting leads to an effective dampening of the
structure-borne vibrations.
Piping connected to the compressor, such as suction
and discharge line, but also measuring and control
piping need to be flexible enough to compensate the
compressor deflections. This can be achieved e.g. by
the installation of vibration eliminators in the suction
and discharge lines. The framework or basement must
be designed sufficiently rigid.

Rigid installation (more common for parallel systems)


Rigid mounting of several compressors on a common
base frame involve the risk of the superposition of
natural frequencies due to small speed differences of

the compressors rotational speeds. The piping between


the parallel operated compressors (suction and dischar-
ge header, oil and gas equalization lines) have to be
installed rigid as well. The frame has to be built with a
sufficient bending stiffness. It also has to be separated
from the basement by pulsation dampening machine
feet.

Additional advices to prevent critical vibrations


1. For both mounting methods, rigid and soft, the
piping should be arranged in parallel to the compressor
axis and as close as possible to the compressor body.
2. With frequency inverter operation the vibration
issue multiplies. A pulsation optimised frame design is
to be considered in order to avoid resonance effects.
During commissioning the variable speed controlled
compressor should be manually operated through the
entire speed range. Frequencies at which resonances
occur must be faded out during frequency inverter pro-
gramming.

Vibration velocity is an indicator for vibration fractures.


The risk of pipe fractures due to excessive vibrations
can be estimated by the vibration velocity (in mm/s) and
can be measured with a special device if it ocurrs long-
term.
Measured values above 25 mm/s (steel pipes above
45 mm/s) have to be regarded as critical and may lead
to pipe fracture.
In general the vibration velocity is considered to be more
critical with increasing vibration frequency.

Pressure differential / pressure ratio


If the pressure differential / pressure ratio of the com-
pressor gets too low the resulting force is insufficient to
properly open or close the reeds on the valve plate. This
can lead to a breakage of the reeds. Furthermore the

volumetric displacement decreases due to reverse


expansion from the pressure chamber into the working
chamber.

Maximum evaporating temperature


If the compressor operates at an evaporating tempera-
ture close to the maximum allowed evaporating tempe-
rature the compressor delivers a high refrigerant mass
flow. Hence high forces develop on bearings and drive
gear.

Motor load
The motor load of a semi hermetic reciprocating com-
pressor depends on the operating point. The higher the
evaporating temperature and the higher the condensing
temperature, the higher the corresponding motor load.

Maximum condensing temperature


The maximum condensing temperature is limited by the
saturated vapor pressure as well as the maximum allo-
wable operating pressure on the high pressure side of
the compressor. According to EN378-2 the maximum
allowable operating pressure of systems with pressure
relief devices must not exceed 0.9 x maximum allowable
operating pressure.

Minimum evaporating temperature


With decreasing evaporating temperature the saturated
vapor pressure of the refrigerant decreases as well. For
safe operation the circuit should not be operated at
pressures too much below ambient air in order to avoid
penetration of ambient air into the suction side of the
system through a leakage.
At low evaporating temperatures the refrigerant mass
flow of the compressor as well as the suction gas den-
sity are decreasing. This can possibly lead to an insuffi-
cient motor cooling as the delivered refrigerant mass
flow is too low.

Thermal limit
At low evaporating temperatures in combination with
high condensing temperatures the thermal load limit of
the compressor restricts the operation. There are vario-
us possibilities to extend the application limits such as
water cooled cylinder heads, additional fans, restricting
the allowable suction gas superheat or, in individual
cases, a direct liquid injection into the suction side of the
compressor. The recommended methods for additional
cooling are displayed in the application limits diagram as
icons
